Custom Cable Harness for an Offshore Oil & Gas Control Panel

The Problem

The customer's previous cable assembly supplier had delivered harnesses with incorrect wire routing in 8% of units, discovered only during system integration testing. We developed a detailed wire routing diagram and assembly traveler for each of the 47 cables, with step-by-step connector termination instructions and torque specifications for each backshell. We built a custom continuity test fixture that verifies all 312 terminations and measures insulation resistance between all conductor pairs at 500V DC. Every harness is tested before shipment with a printed test report. We also implemented a first-article inspection protocol where the first harness of each production run is fully documented with photographs of every connector termination for the customer's approval before proceeding with the batch.
